    为了提高自动化车间的加工工艺,开发了多种钢件车削的工具。近年来,当大量报道都在关注硬态切削技术之际,非硬式铸铁技术正在悄悄低调进行。然而,尽管工具发展迅猛,但是在关键程序中提高生产力的技术需求仍然只增不减。 在一个典型的车辆里有数不尽的CNC(计算技数控),从后驱传动轴、凸轮轴、边轴,到轴组件、等速接头、轴承箱、压力接头、流速喷嘴、齿轮毛坯、离合器、小齿轮、衬套、转向销等等。有些是从生的棒料机械加工的,而有些是把锻件或铸件加工而成的,尤其是更大更复杂的组件。 当然,大量的汽车零部件经过机械加工,完成从棒料到方钢的铸造,材料通常来自中低度碳钢、合金钢和韧钢。 提高工具寿命像肯纳公司KT1120这样的车削刀片材质在业内广受好评。KT1120微晶粒结构,即一种Ticn陶瓷金属(金属基体里的陶瓷材料)材质,具有高韧性和耐热震性,从而可以提高工具寿命、表面抛光和应用多样化。 在有关AISI 1010碳钢汽车连接器组件的特色应用当中,KT 1120要比竞争者刀片表现突出,工具寿命延长到300%(每侧都能处理900个零部件),并达到12.5Rz表面抛光要求。两种刀片的切削用量都相同:200米/秒的切割速度;0.3毫米/转的进给速率;以及1.4毫米的切削深度。 同样来自肯纳公司,Beyond 是包含各种材质和几何图形的车削产品的整个平台,用于大量汽车应用中。Beyond具有一个涂层后表面处理,能提高切面韧性、可靠性和截切深度的切口阻力。它还能对刃口表面进行微抛光处理,以减少摩擦和切屑瘤(BUE)。肯纳公司称,具有微粒的氧化铝层,有利于应付潜在的高切割速度。 例如,用于钢铁粗加工的KCP40刀片,从测试中看出,在速度和切削深度方面比竞争者材质高10-20%,而用于精加工的Beyond KCP05刀片在进给方面提高30-40%。所有Beyond刀片都有CVD涂层,但是传统的CVD涂层的张应力较低,前面提及的专用涂层后处理可以保证减少摩擦力。平衡磨耗钢铁车削操作过程需要平衡许多因素,最重要的一点就是刀口的状况。一旦坏掉,就会迅速发生故障,导致零部件损毁,降低机械加工安全性,尤其是在后期的钢铁材料光谱分析阶段尤为困难。限制连续的可控的磨耗,消除间断(不可控磨耗)是钢件车削成功的关键。这就是为什么刀片制造商如此努力寻找机械处理方案,否则会导致过早报废,比如Sandvik Coromant的GC4325钢件车削的演化。 GC4325 from Sandvik Coromant features Inveio technology Sandivk Coromant公司车削工具高级经理Mia Pålsson说,“有一个代表性例子,就是我们成功地将GC4325用于轴承,远远超过期待的结果。这对切削刃来说是个不小的挑战,经常会迅速产生凹坑磨损。考虑到这些,我们已经开发了刀片底层和涂层,以更好地抵挡高温下的导热扩散损耗,继而也降低在前刀面产生凹坑,这样我们也保证了GC4325能够在切削过程中保持理想的流体流动区。这就意味着,我们可以在更高的切削速度下,达到无人机械操作刀刃的安全要求。” GC4325上装有Inveio,这是单向晶体取向上的技术突破。通常情况下,CVD氧化铝涂层上的晶体取向是任意的,但是Inveio Sandvik Coromant找到一种能控制晶体的方法,就是晶体都面向同一个方向 — 即面向顶面。这些坚硬的晶体对切削区域和切削形成一个强大的保护壁垒。 早期采用GC4325的是Bifrangi Spa,这是一个拥有430名员工的生产商,在意大利北部维琴察(Vicenza)附近的穆索伦泰(Mussolente)生产汽车工业用加工钢锻件。 使用Famar数控立式车床,可以使Coromant Capto C4耦合,GC4325第一个任务就是粗加工一个200毫米直径的汽车插孔。外部轴车削和削平面操作,需要在一个锻钢(CMC code 02.1)工件上完成。每个零部件的切削需要26秒中,Bifrangi使用GC4225材质之后,在需要更换刀片之前完成116个组件。但是,以同样的方式(CNMG正方型刀片上配有PR破屑器)使用新的材质,公司现在可以完成160个组件,这就可以延长38%的工具寿命。切削参数完全相同:切速200米/分钟;轴速318rpm;进给0.36毫米/rev;切削深度2毫米。 挑战软钢很多人认为,所谓软钢的车削应该相当简单。但事实上,像低碳钢这种材质的柔韧性,会造成更大、不一致的切削,影响结果。因此,好的切削才是保持这些材质高生产力的保障。 切削深度和刀片刀尖半径之间的关系,对断屑水平的影响极大。在这方面,机械车间最好应该努力让切削深度大于、或者至少接近刀尖半径值。如果无法达到这个水平,那最好改成具有小刀尖半径的刮光刀片。如果可以的话,要保持进给量。 当制造低碳加压材质时,进给速率对断屑的影响也不小。较低的进给速率会形成薄的切屑,就不容易断。低进给速率加上小切削深度,会造成切屑无法达到断屑器。为了解决这个难题,就要达到较高的进给速率,同时考虑工件的稳定性、工具、钳位,以及表面抛光要求。 最好的切屑,就是选择一个切削方向,提供一个尽可能接近90度的有效咬入角 — 应该避免后车削,因为这会产生非常小的有效咬入角。工件的切削方向偏下,可以形成更好的切屑,同时也把振动风险降至最低。 当然,许多汽车供应链车间都会接到许多不同材质的车削任务,不仅是钢铁。为了减少存货,Walter开发了Tinger.tec Silver刀片系列。在这里,更新、更薄的CVD涂层应用于WMP20S上。这是一种普遍的耐磨刀片,拥有锋利的切削几何形状,作为普遍的机械加工等级,即用于不锈钢ISO M,也用于碳钢ISO P材质。 Walter说,直到现在,专用锐边刀片还应用于ISO M组的不锈钢上,而厚边工具则应用于ISO P钢上。WMP20则结合了两者的有点,从而降低了库存成本。 CVD涂层只有传统CVD的一半厚度 —这是Tiger.tec Silver ...
