BMW's Woodruff plant readies AI-led battery assembly
Ahead of December's series launch, BMW Group's new Woodruff facility in South Carolina pairs artificial intelligence with virtual reality training to deliver zero-defect Gen6 batteries for the fully-electric BMW iX5.
South Carolina has spent three decades as BMW Group's proving ground outside Germany, and it is about to take on a new role. In December, the carmaker's newly built Plant Woodruff will begin series production of high-voltage batteries for the fully-electric BMW iX5, the first battery-electric variant of a nameplate that has anchored Spartanburg's output since 1999.
The announcement, timed to the X5's world premiere, marks the moment BMW's local for local battery strategy in the United States moves from construction site to production line.
Site strengthens electromobility push in South Carolina
The stakes attached to Woodruff extend well beyond one model. "Plant Woodruff plays a key role in the ramp-up of electromobility in the US," said Raymond Wittman, member of the Board of Management of BMW AG responsible for Production.
"With our Gen6 high-voltage battery, we're not only taking a major technological leap – we are also setting new standards in production. In Woodruff, we are combining cutting-edge processes, artificial intelligence and the expertise of our employees to create a production facility designed for the highest quality."
For Robert Engelhorn, President and CEO of BMW Manufacturing Co., LLC, the plant closes a loop that began with the group's 2022 commitment to prepare its South Carolina footprint for electric assembly.
"With Plant Woodruff, we are further expanding our footprint in South Carolina and strengthening the close integration of battery and vehicle production," he said. "This creates the ideal foundation for the next generation of fully electric BMW X models assembled at Plant Spartanburg."
Finished batteries will travel just 15 miles by truck to Spartanburg for installation in fully electric X models, a proximity that BMW treats as a design principle rather than a convenience.

Intelligent production built for zero defects
What distinguishes Woodruff from a conventional battery plant is the density of digital infrastructure wrapped around a physical process. The Gen6 battery is built on a cell to pack architecture, in which new cylindrical round cells are integrated directly into the pack rather than grouped into intermediate modules.
Every production step is monitored inline and logged in real time, and in house developed AI assistants and agents interpret that data continuously, working alongside more than 300 employees and 250 robots to underpin what BMW calls zero-defect battery production.
The same AI layer is also used to lift Overall Equipment Effectiveness, giving the plant a live read on where output is being lost long before a shift ends.
Staff train inside a virtual factory first
Before any of that equipment is switched on for real, Woodruff's production staff pass through a VR training programme built on site. A digital twin of the plant reproduces its lines in close detail, allowing associates to rehearse operations with nothing more than a headset and a PC before they touch the actual machinery.
It is a sequencing choice that matters as much as the technology itself. Digital twins and virtual reality applications were deployed well ahead of commissioning to support both planning and training, meaning the workforce arrives at the physical line already fluent in its choreography.

Three years from groundbreaking to series output
The pace of delivery is itself part of the story. Woodruff broke ground in June 2023, when BMW Group Board Member Ilka Horstmeier joined regional and state officials to mark the start of construction on what had been a 315-acre peach farm. Steel began rising that October, and by June 2024 the last beam was in place, an occasion BMW marked by hoisting a Palmetto Tree, rather than the customary evergreen, alongside American and South Carolina flags.
Equipment installation started in September 2024 while construction continued around it, and by the following summer the first pre-series batteries were already coming off the line. "Plant Woodruff demonstrates how quickly we can scale a new battery concept to industrial production," said Rich Everly, Vice President of Production at BMW Group Plant Woodruff. "The key factor is the synergy between a skilled and dedicated team and the continuous exchange of experience within the production network."
Gen6 cells arrive with a lighter footprint
The battery itself is a step change from its predecessor. Compared with the Gen5 cell used in the BMW iX, the new cylindrical cells cut CO2e emissions by around 28 percent per watt hour, helped by a high proportion of secondary materials in their cobalt, lithium and nickel content and by renewable energy use across anode, cathode and cell manufacturing. Woodruff itself runs without fossil fuels during normal operations, and its industrial trucks are hydrogen powered.
The resulting pack gives the iX5 60 xDrive an available energy content of 144 kWh in the US and 141 kWh in the EU on a net basis, the largest battery yet fitted to a fully electric BMW, feeding twin e-drives on the front and rear axles through the group's xDrive all-wheel drive system.
A local for local network takes shape
Woodruff is one node in a wider rollout rather than a standalone project. BMW is building equivalent high-voltage battery assembly sites in Irlbach-Straßkirchen in Lower Bavaria, in Shenyang and in San Luis Potosí, while its Debrecen plant in Hungary has been running series production of the latest generation battery since October 2025. The logic is consistent across all five sites, keeping battery assembly close to the vehicle plants it feeds, and BMW frames the approach as one that strengthens regional supply infrastructure while securing jobs in each market it serves.
The carmaker's scale gives that strategy weight. BMW Group sold 2.46 million passenger vehicles and more than 202,500 motorcycles worldwide last year, generating profit before tax of €10.2 billion ($12 billion) on revenues of €133.5 billion ($153 billion), figures that make its roughly $15.8 billion in cumulative South Carolina investment since 1992 look less like a single bet and more like one strand of a deliberately diversified global production footprint.
